One edge of the plastic front panel on my air handler leaks a noticeable amount of air. I'm officially new to posting here, but I've been reading the threads for a few years. I am sure some of you can point me in the right direction here. I'm at a loss.
About 1.5 years ago we had 2 Trane Hyperion XL - (Model TAM7) 3 ton air handlers installed in our home. We also had two new outdoor units installed at the same time. They put in 2 XB14 16 seer units. The units are super quiet and cool the house great even in very hot temps, but it's been over a year now since the install and I am still seeing fault codes periodically on both air handlers.
I have the service manual so I know the fault codes are 11 flashes from the AFC and 13 flashes from the EVC. According to the service manual this is indoor frost protection.All it says is check the charge and airflow...not super helpful.
A tech has been out over 7 times to address the issue and the main thing they mess with is the CFM/ton settings on dip switch S2. Since we have 3 ton units the choices are 350,370,390,410. I believe the default is 370, but the tech has turned it up to 390 with the thought that with higher airflow speed the coil would not get as cold.
It's not like I am keeping the house freezing. I keep it at 76 in the day and 72 at night. The error codes typically happen at night like around 2-5am. It is also possible that this is just the only time I have noticed it and it is occurring more than just that. I don't know exactly how often they happen because I only see it if I happen to get up at exactly the moment it is occurring. However, each time the techs come they clear the fault codes and each time the power has gone out I see those same fault codes displayed at power up. I would guess it is happened about once a night to once a week.
I have also noticed something new in the past month. I caught the fault code occurring one night and then noticed shortly after that the unit that gave the fault was not ramping up to 100%. I know it runs at 80% for the first 7.5 mins, but then it will usually ramp up to 100% if the humidity condition on the t-stat has been met. Well even if I turn the dehumidify setting on the t-stat off it will not reach 100%. I pulled the power manually and let it sit for 5 mins before restarting and that seemed to reset this problem and it would reach 100% capacity...however within the next two days it was back down to only 80% max so I figured the error code had happened again. The house is still cooling great though.
So anyways I am not saying at all that we have bad techs...I just think they may not have a lot of experience with this particular Trane installation. The refrigerant charge is fine...it has been checked several times. All that leaves is an airflow issue or that something is just set up wrong.
Since we are still under our full labor/parts 2 year warranty I have not called another company out to look at the issue. The company we use has been very responsive, but just can't seem to fix the issue.
Is this just something I have to live with? Could it be an issue with airflow that is not being addressed? The recommended filter is one inch, but the company installed filter cabinets that hold these

I am due for maintenance in about 3-4 weeks and would really like to get to the bottom of this before the labor/warranty period are up come early 2014. We do have a 10 year part warranty, but the trips to the house will become expensive.
I can provide more details, but I'll stop here for now until I know someone has experience with this particular issue.
